Great detective work Nomad!
I find that it doesn't take too many years before a new vehicle loses the quietness slipping through the air. Depending on the chemicals applied, and heat/cold weather extremes, all the rubber seals, etc., the "flexibility" life of those critical areas can be pretty short!
I'd go for a new part myself!

have you tried household door jam insulation? the peel and stick kind. worked for me.

I haven't had any time to take it apart or do any more inspections, and I noticed during a recent warm spell we had, it mostly quit making the noise. As the leak appears to be in an area where glass slides against rubber, I probably can't add anything spongy to the area, as it wouldn't stay put. I will pull the mirror in time when the weather improves and see if there is anything out of place, or any holes that should be blanked behind the rubber that are not.

I finally got it into the dealer, and they say the rubber is damaged down inside somewhere. They ordered a new piece, will probably get it put on in the next few days.

The 06+ models have a big piece of foam in the forward door jam around the A-pillar area. I believe this is one of the things they did to quiet the Cruiser for the remodel. If you don't have that piece of foam, maybe you can buy it from a dealer, or buy a piece of foam like Cascade VB-5 and replicate the effect.

I have the same problem with my '05. I was told that I needed a new driver's side view mirror and had the entire thing replaced. Unfortunately, this hasn't helped.

I've been meaning to report back after the dealer did the work. The noise I have been experiencing is gone now. They replaced the piece that runs the length of the door, it is is called a door seal channel, front glass and is part # 5067279AD. I suspect this is the piece they replace when you have the frozen window TSB done, but haven't had a way to look that up either. The TSB # is 23-017-06, which I know puts an updated exterior rubber seal in.

Body - Wind Noise/Whistle From Side Window Area

NUMBER: 23-021-05

GROUP: Body

DATE: March 24, 2005

SUBJECT:
Wind Noise At Side Window

OVERVIEW:
This bulletin involves relocating the foam stuffer at the end of the door outer belt seal.

MODELS:

2005 (PT) Chrysler PT Cruiser

SYMPTOM/CONDITION:

A high pitch whistle sound from the mirror / door belt area may be heard at 30 mph - 50 mph (either left or right hand side).

DIAGNOSIS:

If the vehicle operator describes the symptom, perform the Repair Procedure.

REPAIR PROCEDURE:

1. Lower the door glass, and remove the interior door mirror trim bezel (trim stick) for access to the mirror attach nuts.

2. Remove the (3) mirror attach nuts (8 mm wrench). Take care not to drop the nuts inside the door trim cavity.

NOTE :The repair can be made without complete removal of the mirror which requires removal of the door trim for access to the wire connector.

3. You now have access to the outer belt foam "stuffer" located at the forward end of the belt seal, (Fig. 1).

4. Relocate the foam stuffer to stick out past the end of the belt seal by 2 mm - 4 mm (1/8 - 3/16 in.).

5. Install the door rearview mirror and attach with 3 nuts.

6. Install the door trim bezel.

7. Test drive the vehicle to verify the whistle sound is corrected.

POLICY:
Reimbursable within the provisions of the warranty.

The description you listed for TSB 23-021-05 sounds a lot like what I was experiencing, but on mine, I know they replaced a bigger full length piece that required doing some real disassembly on the door itself. It's good to hear about the new TSB though, never know what will come out in the future.
