Unhappy Blowing coolant back into overflow!!

My 2005 non turbo PT has been giving me fits during the last 6 months or so. The coolant reservoir is slowly filling and not returning to the radiator. I have been manually pumping back from the tank to the radiator. My first thought was a bad radiator cap but a new one didn't help. Being it has 150,000 miles on it my second thought was a warped head or blown head gasket. I had the head rebuilt and shaved and spent a full weekend carefully putting it all back together. I am not a professional mechanic but have done this many times. It is still pushing back anti-freeze. The car never heats up unless I let the radiator gets to low. (BTW the radiator, thermostat and water pump have all been changed recently also). I haven't checked the small filler hose to the tank but I don't see any leaks that would cause the loss of suction. Anyone got any ideas out there? I really don't want to take this baby apart again. The machinist is very thorough and seems to do a good job so I am assuming the head is good. I have also purged the air from the system and checked the fans.

Have you checked the plastic housing that the cap fits on for cracks? Seem you have all other bases covered. Very good information.

Welcome to the forum.

You've done everything right and assuming it's all correct, there should be some sort of air/coolant leakage. Go ahead and check thoroughly the filler tube and look carefully under the radiator cap for signs of leakage.

I know I keep saying the same thing over again, but; have you visually checked the hose between the reservoir and the engine? I've posted this several times, but I had similar problems and that was the cause. A small hole in this hose would cause your exact symptoms.

He did mention it so i didn't go there, although it would be very hard to see. Might be worth another look.

I think I will replace the overflow tube reguardless. They are cheap enough. I will check the filler tube tonight. There isn't any oil/water mixing nor any steam/smoke coming from the exhaust and those are the usual tell-tale signs of a head problem. I'll keep you posted.

Did you purchase an OEM cap? I have found that some caps do not seal correctly, in addition, trying it on an aftermarket radiator might not work.... I use nothing but Chrysler caps now.

The cap is on the engine on these.
