Early this week I put duct tape behind the corners, and bulked the corners in a little more with body putt.
Today I reshaped the corners for the most part.
In the photo, I can see a few places to still modify.
But, I believe that all I will do after that is hand sanding the corners.




It's easy to see the shape where the corners are all one color (like the body filler). But a little more difficult to see where it's a combo of black urethane and body filler.

Finished the shaping in the opening corners this evening.
Sanded all the corners and edges of the openings.
Ready for the last thin coat of body filler.

Last coat of thinned body filler this evening after dinner.

Will sand and then be ready for a thin glaze coat to get rid of any imperfections.

Lots of work in this project.
And 3 steps forward; 1 step backwards.

Was sanding the grill yesterday on a table on the back patio yesterday.
I always keep a rolled tarp and a towel under it to keep the curvature pressure.
But, as I was sanding with the hand sander, lost my grip on the sander, turned back to see the grill sliding off the table onto the patio!!!!!


Yes! A couple of cracks.
And the bottom cross members below where I had already placed reinforcement on the back side seemed to bend too easily.
So, I backed up; and epoxied the cracks, flexing it into the cracks.

Then today I added a one-zy and two-zy reinforcement rods between the lower cross members; and along the edges of the grill where the flexing was taking place.
Again these are bowed inwards, such that painted flat black they should not be very visible when finished.

And while I was at it with the JBWeld Pro, I put a layer of it behind any of the opening corners where the body filler extended far away from the underlying urethane grill substrate.

6 hour set. So, I won't be doing much more very soon.
The next big step is any resanding, and a coat of glazing putty.

So, I finally end up with 5 curved rod braces

It's my 2-1-2 defense against flexing top to bottom.

No surprise; but the weather man totally missed the forecast for today in Okieland!
Wasn't cold or wet!

So, I did another level of sanding, and put the Gazing Putty coat on the grill.

Because this wasn't just one small area defect, I thinned the Glaze with Fiberglass resin so that I could essentially paint the coat on.
Even with being stingy on the accelerator, I went thru several disposable foam brushes.

One more good day today before a snow storm; and I had an hour or two left before sunset after Monday chores. 4-6 inches they say!

I sanded the grill to 320 dry grit, including smoothing all the corners of the openings.
I still had a few little bubbles that I sanded into.
So, I mixed a thin glaze and smoothed them over.

**Soooo....next time should be smoothing the bubble areas and a coat or 2 of sandable primer.

Lightly sanded the pinhole repairs, and sprayed a couple of coats of sandable primer today.


Ready for the paint shop!!!!
